tip no.1: aluminum is really soft so you can bend it and more importantly sand it quite easily. they come in sheets so good for making thin objects which might be hard with wood and impossible with foam. tip no.2: go see WALL•E, it's just too good.

anyway, I think you should show us how you cut it out by put it on the timber, that was a smart move.
